First off super glad I found this site. Looks like a ton of good knowledge here. So we are a family of 5 bikes all ranging from a modded SX65 to a RM125. My boys are 9/14 and both race at our local tracks. Recently I bought a clean bone stock 2008 KLX110. We brought it home and stripped it to the frame. Sent out frame, swing arm, and a bunch of misc. parts too get powdercoated. My goal with this bike is to make a fun/fast pitbike but fully functional in everyway. Plans are BBR big bore (160cc), FMF powercore, big bars, and make it look great. this bike is going to serve 2 purposes. First off it is going to be my pit bike from time to time (im 175lb) and second be a trailbike for my 80lb son. He can handle all the power I give him and I think this would be a great bike for the hills. Right now his KTM SX65 has simply to much umph and loads up to easy for the job. It was built to be wide open. LOL So with that said, what is everyone doing with these 110's to make them fun. I am off to reading all your threads LOL.

Tell ya right off that you are going to have to bore the cases with the 160 big bore and the FMF powercore is going to choke the 160. I would get the FMF Factory 4.1 to go with the 160. You want a pipe with a large head diameter to go with big bores. Just my $.02.
 
He's right. The power core has a small ID header pipe and will choke the 160 kit. I would look into a Pro Circuit pipe as well. That's what I'm running on my BBR 130 kit and its a bit over kill but it sounds so friggen sick!!

Thanks everyone so far for the feedback. well if the cases are going to need to be modded along with intake, exhaust, gearing, etc... I am going to just settle for something alittle more mild. I put a BBR Big Bore on our CRF100 and I can tell you it was night and day difference. I am running the same stock carb, intake, and a Powercore system. In all I have about $500 into that bike and it is a blast for my kids. No longer the boring 100. I want the same response for the KLX. I want to stay around $500. big bore kit, exhaust, filter, and rev box.

Why not ? Will make the bike rev out longer which will give u more power , thats like saying dont get a pipe for a stocker because it wont do anything. I have a fully built trail bikes motor with a 178 and stroker crank , i run a kitaco revbox and kitaco coil. So basically if your goin into a holeshot and the guy next to you has a stock rev box and his bike is cutting out your still pulling on him because you have more rpms you can gain from an aftermarket rev box. Common sense ....

Most people say its a waste of money. With a bike like yours I could see why you would run one, but for your average bike money could be better spent elsewhere. I also believe he is running a stock head, so the motor would stop producing more power far before it hit the rev limiter on a stock rev box. Where as your motor will produce power in to much higher rpms
 
In my opinion I would run a Rev Box... I don't have one at the moment but thats the next performance mod I'll do for my 110. I tried a TB rev box compared to my Stock one on my 88 motor on a 50 and instantly noticed a difference. Mr.Skywalker swapped his stock one for an aftermarket one (I believe it was a Hyper CDI) on his 88 saturday when I rode at his place and he said he also instantly could feel a difference. A number of the Rev boxes are EASY to come by cheap so there's not really a need to set out a large portion of your funds to go towards one. I wouldn't say you HAVE to have it but why not?


Also, it's not just about revving more. The rev box actually helped our bikes rev faster, not just longer.

For suspension I would do heavy oil damp rods and make spacers for ye tops and pick up a used float that would put ya around 250$ or so and leave you room for a 143 cylinder n piston and a air filter
 
Why not just do a tb 4th gear drum, tb143 cylinder/piston, tb cam, jet the stock carb, hd clutch springs. That's decent power and you still have around $150 left over from the $500 you wanna spend. Maybe put it towards suspension or whatever
 
If you are gonna split the cases ya might as well just build the bottom end with a crank and counter shaft. Just my .02. I kick my self for not doing a crank web my motor was apart but I wanted to keep cost down but it's easy to throw. 143 the crank n stuff isn't a hour job
